Duct Elbow Came Apart? How to Spin It Back Together

My duct elbow came apart. Is it ruined?

Probably not. Open the seam at one end with a screw driver, hold the elbow firm, and spin the free piece back into the groove — firmly, without crushing it. Squish the oval back round as you go if you need to. The one thing that kills it is a crease running perpendicular to the seam.

First, check whether it is worth your time

Before you start fighting with it, look at the free piece.

If there is a crease running perpendicular to the seam, it is done. Throw it away and get another one.

That crease means the metal has folded across the direction it needs to travel. You will not spin it past that fold, and you won’t be able to force it past that crease very far, it will work against you the entire rotation of trying to put it back together.

No crease, and it will likely go back together.

Why they come apart

Three reasons, and none of them are that you bought a bad elbow.

Somebody dropped it. There is too much weight bearing on it. Or it was never assembled all the way in the first place and it worked itself loose.

Gauge matters here. Adjustable elbows come in 30, 28, 26 and 24 gauge, and the number goes down as the metal gets thicker. A 24 gauge elbow is genuinely tough and does not ply the way a 28 or a 30 does — which cuts both ways. It is harder to knock apart, and it is harder to put back together.

Adjustable or fixed — know what you are holding

This only applies to adjustable elbows.

An adjustable elbow is made of segments that rotate against each other. It can lay out as a straight piece of pipe, bend all the way to 90 degrees, and stop anywhere in between. That rotation is what makes it useful, and it is also what lets it come apart.

A fixed elbow is a different animal. It is one angle, it does not adjust, and the segments are usually tack welded. If a fixed elbow has separated you are looking at a failure, not a job for the technique below.

Spinning it back together

Open the seam at one end to give the free piece somewhere to start.

Hold the elbow firm. You want the body of it steady in one hand and the free piece in the other, because everything from here is about controlling both at once.

Now start spinning the free piece into the elbow. Be forceful, but do not crush it. That is the whole balance of this job — enough pressure to make the metal go where it belongs, not so much that you put a fold in it and turn a repair into a throwaway.

If free piece has gone slightly oval on you, find the elongated side and squish it back toward round with your hands as you work. You are not trying to make it perfect, you are trying to get it close enough that the groove will accept it.

Keep spinning. It will go with persistence, and persistence is genuinely the word — this is not a two-second fix. Work it around until the free piece is fully seated back in the groove and the elbow adjusts the way it did before.

The material decides how hard this is

Nobody tells you this and it matters more than gauge does.

Galvanized steel is what most duct is, and it slides. The zinc coating on the surface is part of why. This technique was designed around galvanized, whether anybody meant it that way or not.

Aluminum is very pliable. It gives easily, which makes it forgiving to work back together — and also easier to crease if you get heavy handed.

Stainless steel is unforgiving. It does not slide the way galvanized does and it does not give the way aluminum does.

The only adjustable elbow that ever beat me was a stainless one in 24 gauge. Thick metal and a material with no slip in it. I fought that thing and I lost.

If you are holding stainless, adjust your expectations before you start. It may still go. It will not go easily.

Is it as good as new?

If there is no crease in the seam, yes. It goes back to being the elbow it was and it will hold and adjust exactly as it did before.

That is not me being generous about my own repair. A crease is the failure mode. No crease, no failure.

Seal it like any other joint

An adjustable elbow gets mastic regardless of whether you just put it back together.

It is part of the duct sealing that happens before the duct gets wrapped in insulation, if the design calls for insulation. Nothing special about a repaired one — same mastic, same step, same point in the job.
